New Factory Safety, Maintenance and Servicing Capabilities



Our third enhancement introduces the ability to create tasks for facility safety, maintenance and servicing. These tasks can be generated as recurring tasks, e.g. routine regular or scheduled maintenance. Tasks can also be ad hoc, for example, field servicing requests  that involve rework or repair to already prefabricated and installed products. V: &nbsp;Zekelman Industries has announced a $1B investment in scaling their modular business (Z Modular) over the coming years. Can you talk a little bit about the growth opportunities the team at Zekelman is seeing and the goals behind this investment?



K: Well, as you may know, this was an experiment because we&#8217;re a steel company and so we specialize in conduit structural tubing and everything related to steel. That&#8217;s the foundation of our business which has been around for many years. Our owner,&nbsp;<a href="https://www.zekelman.com/company/leadership/barry-zekelman/" target="_blank" rel="noreferrer noopener">Barry Zekelman</a>, and a gentleman named&nbsp;<a href="https://www.zekelman.com/company/leadership/mickey-mcnamara/" target="_blank" rel="noreferrer noopener">Mickey McNamara</a>, who was our company’s general counsel, came up at that time, eight years back with the idea for&nbsp;<a href="https://www.z-modular.com/" target="_blank" rel="noreferrer noopener">Z Modular.&nbsp;</a>



They saw that we were doing very well as a company providing all these kinds of steel products to the construction industry but that there was a huge gap in efficiencies on how our customers were utilizing the materials when it came to traditional construction. Barry and Mickey McNamara put their heads together and said, I think we can do this better.



At the time it was just a crapshoot, but since then it&#8217;s taken off like gangbusters.&nbsp;<a href="https://www.forbes.com/sites/amyfeldman/2024/12/09/can-factory-built-apartment-complexes-solve-americas-housing-crisis/" target="_blank" rel="noreferrer noopener">Barry has now invested more than a billion dollars</a>&nbsp;after seeing Z Modular’s success. We have zero outside investors and have relied solely on Barry’s vision for where he sees the industry going, and the full control over our business is one of the major reasons we’ve been so successful.&nbsp;



When we started in our Birmingham, Alabama factory we originally tried to be everything to everyone. We had developers from the hospitality industry come in as well as multifamily developers. We built a dormitory in Canada and one in Texas, but we soon realized that there is no consistency in our process, no standardization and so we realized in order to mature our business quickly we needed to find a niche.&nbsp;



So we just flipped the philosophy around and developed product lines that first of all suited our new business model. In this new mode, we launched a fully vertically integrated business, where we are everything from the owner, through the construction manager and factory, building the modular products for our projects. This business model compressed our costs and also our timing for delivery and handing over of assets for leasing, by many months.



The growth of the company and the opportunities that we have are endless because nobody quite does what we do, given our size and scale and full control over our process.











V: It’s very interesting to hear the origin story. At the moment Z Modular is definitely at the forefront of the modular industry, what would you say has contributed most to&nbsp; Z Modular&#8217;s rapid expansion?&nbsp;











 K: &nbsp;Success in offsite construction is definitely a huge investment. I&#8217;ve worked for modular companies in my past, for 36 years now, and the biggest hurdle in those other companies was that once they got over that excitement of doing something new and realized the true investment it would take to achieve efficiency and success, they immediately gave up. So in short order, those companies started off like a ball of fire, then realized the investment and soon thereafter, weren&#8217;t around. You can believe in the concept of offsite construction, but the true execution and success when it comes to really experiencing the efficiencies may take 5 or 6 years and many people get scared by that time horizon. And that&#8217;s the biggest difference for us. Barry Zeckleman is our visionary and he understood the cost and time commitment this would take and was open to having to iterate and improve our business model to truly achieve major efficiencies. He understood that obstacles would arise when we tried something totally new and challenged the current construction value chain but as a team we were able to persevere through it.

V: &nbsp;What can other modular builders learn from your success?



K: I think one thing that most companies can learn from our success is the importance of leveraging data to run your business and keep driving towards a truly efficient offsite construction process. &nbsp;As far back as I can tell you, our steel business, which as mentioned is our core business, was leveraging data for process improvement and management. We had very granular production data which we collected daily. We were able to execute and improve operations from the data we collected.&nbsp;



From my experience working with other offsite manufacturers and in construction, I’ve never been part of a business that leverages data the way we do. When it comes to data collection we’ve established a solid process that avoids garbage in-garbage-out, and utilizes technology on the shop floor to capture data at the source.&nbsp;



We truly look at everything with data, see trends, see gaps, and establish KPIs we need to drive towards to ensure we are delivering on our offsite construction productivity and efficiency. Therefore, I’d say the importance of building a process and leveraging technology to effectively collect and analyze production and shop floor data, is what other modular builders can learn from our success.

V: It’s super interesting to hear how important data has been to your success. In that same regard, what role do you see technology like Offsight playing in helping Z Modular collect this data and achieve its goals for expansion and growth?



K: Historically in our QA system, just like in any other manufacturing system, you have to document all the steps in your process so it can be audited. Not only internally, but also externally with third parties and state entities and federal entities and such. In the past I&#8217;ve operated in the manual system, where you rely on QA travelers with terrible accuracy and poor data collection from the shop floor. Offsight has been pivotal in helping us completely digitize our process and manage all of production, quality and data collection in one central platform.



We started leveraging Offsight in our Chandler, AZ factory as we realized our manual system was reaching its limits and we needed to go digital. Offsight has been a fantastic tool for us not only in the data collection, production and quality management context but also by its ability to create accountability amongst our team. We make sure everything is being signed off and self-inspected in Offsight prior to having third party inspectors come in. &nbsp;



It holds our line leaders accountable too by providing full production visibility. We can see exactly when products have completed a certain process and are ready to move on to the next stage in production. If a product is delayed in Offsight, we can immediately roll the line so that the next product comes in and this product continues to the next stage, where any work that wasn’t completed on time, can be addressed. Offsight also lets us see when things are ready hours ahead of schedule so our team leads can take action and move products ahead faster. &nbsp;



Offsight has essentially created a more cohesive environment and culture because we’re able to collaborate with each other when things are falling behind and coordinate resources to address our issues and get back on track. Overall Offsight is essential for our business to drive the efficiency and productivity of modular construction which is the underlying driver for our long term growth and expansion.

In addition to our recent updates to the Materials Forecasting Dashboard in analytics we have also created a new Project Progress Dashboard that tracks materials consumption progress for milestones. This dashboard will seamlessly allow prefabricators to track real time material consumption by project. Furthermore prefabricators can set and monitor project milestones around consumption and track what percentage of a product’s bill of materials has already been utilized. Even more importantly, these progress milestones can be shared externally with general contractors, construction managers, and project owners—creating a transparent and data-driven basis for billing, approvals, and stakeholder updates.

In today’s construction environment, a primary concern for prefabricators is ensuring enough material is always available for flexible production, while factoring in on-site delivery changes and avoiding the pitfalls of over ordering.
